If the flight controller is likened to the ‘brain’ of a drone, then the power management and propulsion systems are its ‘heart’ and ‘muscles’. In drone accidents, the vast majority of cases involving ‘crashes’ stem from power supply issues: voltage drops causing the flight controller to reset, excessive ripple interfering with sensors, motor drivers overheating and burning out… This article explores in depth the key design considerations for drone power supply PCBs.

I.Challenges in Drone Power Architecture

Drones are typically powered by high-energy-density lithium-polymer batteries, with typical voltages of 3S (12.6V) or 6S (25.2V). However, the flight control core (MCU, sensors) requires 3.3V, the video transmission system and GPS require 5V, whilst the motor drivers require a modulated battery voltage. This environment, characterised by multiple voltage domains, large voltage differentials and high currents**, places stringent demands on PCB design.
The main challenges include:
 

• 1. Voltage drops in high-current paths: During motor start-up or emergency stops, current peaks can exceed 30A (or even higher); even minute resistances in PCB traces can cause significant voltage drops.
• 2. Interference from switching noise: Both the DC-DC buck converter and the motor drive’s PWM modulation are significant sources of interference. If not suppressed, this noise can be conducted via the power lines to the sensors, leading to errors in attitude estimation.
• 3. Thermal management: High current implies high heat dissipation; the PCB must be capable of effectively conducting heat away from the power devices.

II. Golden Rules for the Layout and Routing of Power Stage PCBs
 

• 1. Calculation of current-carrying capacity: It is essential to abandon the ‘signal line mindset’. For a continuous current of 10A, a trace width of at least 5mm is required with a copper thickness of 1oz. However, physical space often does not permit such wide traces; therefore, multi-layer parallel routing or window-and-soldering techniques are typically employed. A more professional approach involves reserving large areas of copper on the power path and placing numerous vias to connect the layers, thereby forming a three-dimensional current-carrying structure.
• 2. Key Layout Considerations: The battery input connector should be positioned close to the power management IC. The path from the battery positive terminal to the ESC MOSFET and then to the motor connector should be as short and straight as possible, forming a low-inductance loop. Input capacitors must be placed directly adjacent to the MOSFET’s drain and source terminals; this is the most effective method for reducing voltage spikes (V = L * di/dt).
• 3. Separation of Power Ground and Signal Ground: This is the most critical technique for resolving interference. The ground of the motor drive section (power ground) carries massive ripple currents and must be physically isolated from the flight controller’s analogue/digital ground (signal ground). The two are typically connected at only a single point, such as a single connection at the ground pin of the battery input capacitor, to prevent noise coupling.

III. Selection and Layout of Key Components

Power management in drones relies heavily on passive components. In modern drones, **MLCCs (multi-layer ceramic capacitors)** play a crucial role:

• Input/output filtering: At the power supply input, high-capacity MLCCs (such as 22µF to 47µF) are required to smooth out voltage ripple and cope with sudden changes in current. These capacitors must be placed in close proximity to the power supply chip; otherwise, the inductance of their leads will negate the filtering effect.
• High-frequency decoupling: Near the MCU and sensors, a large number of 0.1µF MLCCs in 0201 packages are used for chip-level decoupling to ensure a clean power supply.
• Resonance Suppression: As MLCCs have very low equivalent series resistance (ESR), they may sometimes resonate with the circuit’s parasitic inductance. Care must be taken during design to allow for a margin, or to parallel capacitors of different values to broaden the filtering bandwidth.
